Needed a mount for my Starlink Mini that fits onto my roof rack T-track. Couldn't find anything that was slim and sturdy, so I remixed this case. I added overlapping sections with bolt holes for the sides (use M6 x 35mm bolts, nuts, washer and a spring washer). The top is exposed (better transmission and thermal performance) and the Starlink panel is kept in place with slightly overlapping edge pieces, which are screwed into place using 40mm-45mm M3 bolts and M3 threaded inserts on the rear for strength. The edges of the case are modified to bolt onto T-track with various dimensions and the inside bolt holes can be used for security. This redesign allows for removing the panel from the T-track mount easily.

I printed in ASA with triangle-hex infill at 15% for strength and print speed. I used 0.2mm layer height and nozzle width, with 6 wall perimeters. I added modifiers with 100% infill for the mounting brackets and for the side walls where the bolts go (to allow strong compression and improve rigidity of the frame). The inserts are pushed into the holes from the rear (base) and then the build up of plastic from pushing the inserts is drilled out with a drill press. I highly recommend doing a test fit of the M3 bolts on ever single hole one-by-one and ensuring a smooth fit prior to mounting the Starlink in the case. The original design uses nuts inserted with a pause part way through the print, however, I found those to more easily twist within the print for the m3 nuts that I have. The nut cavity is still in the model if you wish to use nuts instead. I recommend using one method or the other, but not both.

I used stainless steel bolts, washers and nuts for the entire project to mitigate rust build up.

Differences of the remix compared to the original

Replaced side dowels with stronger overlapping side brackets.

Created new adjustable mounting points to the outside of the enclosure to allow mounting with Starlink already inside enclosure.

Added brackets for the top of the Starlink to hold it in place without the need for an acrylic top cover.
